Before changing anything, save the broken thread end. A fuzzy, abraded end, a knot caught at a guide, and a sudden clean break are useful clues even though none proves a single cause. Also note where the break happened: beside the spool, above the needle, or after the thread had passed through the material. The path to the break often matters more than the tension number on the machine.
Do not keep restarting a visible seam while experimenting. Each attempt adds holes and leaves more ends to secure. Move to representative scrap and use one fresh line per test. Include any adhesive, lining, folded edge, or reinforcement present in the original seam, because removing those details can make the sample misleadingly easy.
Separate a supply problem from a sewing problem
Inspect the spool or cone before blaming the machine. Thread may catch on a damaged spool rim, fall under the cone, or snag around an improvised stand. Check that its support and delivery direction suit the machine's instructions. A nearly empty spool can behave differently from a full one, so record whether the fault changes as the supply runs down.
With the machine safely stopped, look along the accessible thread path for a crossed guide, wrapped post, or trapped strand. Follow the manufacturer's threading diagram from start to finish. If you have a known-good spool of the same suitable thread specification, use it for a comparison. Changing fiber, thickness, needle, and tension simultaneously will not tell you whether the original spool was defective. Keep experiments narrow enough that the next result answers one question. Label the sample with both the original and replacement thread identities.
Check the needle and thread pairing
The thread must pass through the needle eye without excessive crowding. A coarse decorative thread in a small eye may appear to sew briefly before fraying or snapping. Conversely, choosing a much larger needle solely to accommodate oversized thread can leave unacceptable holes or exceed the machine's supported range. Match the complete system, including the machine's thread capability.
Replace a suspect needle with a fresh, correctly installed needle of the specified system. Check the package rather than relying on an indistinct marking. Look for whether fraying begins before the thread reaches the leather or only after several stitches. That observation helps narrow the inspection area. It does not justify filing a hook or enlarging a needle-plate opening yourself. A sharp edge left by an earlier needle strike can require professional inspection, and a poorly executed repair can introduce a worse snag.
Return tension to a controlled baseline
Rethread correctly before adjusting tension. Then use the manufacturer's recommended starting arrangement or your last successful documented setup. Make one small permitted adjustment at a time and inspect both sides of the seam. The goal is a sound, balanced stitch, not the highest tension that the thread survives.

A feeding problem, incompatible thread, damaged contact surface, or incorrect needle may still be present. Reproduce the difficult part of the project
Test the straight seam first, then the thickness transition, then any corner. A break occurring only when you steer sharply suggests a different investigation from one that happens with the material feeding untouched in a straight line. Support large panels and avoid pulling the work through the machine. Let the feed mechanism move it while you guide the direction.
Adhesive deserves attention when the fault appears only on bonded assemblies. Keep adhesive out of the stitch path where the construction permits, and follow the adhesive maker's handling instructions. Compare a fully prepared sample against an unbonded control of the same leather. Do not clean the needle or machine with an arbitrary solvent; finish damage and incompatible materials can create additional problems.
Slowing down is a useful diagnostic comparison, but it is not proof that a machine is suitable for a demanding seam. If reliable stitching requires repeated intervention or the machine strains at every crossing, revisit the construction and machine choice. Decide whether the failure is resolved
After a promising correction, sew several fresh representative samples rather than one short easy line. Include the start and end of the seam and any reverse stitches you plan to use. Inspect for fraying before the thread actually breaks; an apparently completed seam may still contain damaged thread. Keep the settings and sample for comparison on the next session.
Arrange service if fresh compatible supplies, correct threading, and suitable material handling do not solve the problem, or if damage is visible around the hook or needle opening. Report the location and appearance of the broken ends. A technician can use that evidence to inspect the relevant contact points and machine relationships without guessing from a tension setting alone.
